Alkali fusion zirconium oxychloride (ZrOCl??8H?O) utilizes zircon sand (ZrSiO?) and caustic soda (NaOH) as primary raw materials. The process involves high-temperature fusion and decomposition, water washing to remove silicon, acid conversion/hydrolysis using hydrochloric acid, and concentration followed by crystallization. Also known as the ''one-acid, one-alkali'' process, this is the mainstream production route adopted by Chinese manufacturers; it offers advantages such as flexible operating conditions, stable product quality, lower equipment investment, and suitability for large-scale production. The core reaction involves fusing zircon sand with caustic soda at approximately 700?C to form sodium zirconate (Na?ZrO?) and sodium silicate (Na?SiO?), followed by hydrochloric acid leaching and conversion, ultimately yielding zirconium oxychloride crystals.

The raw material system for this process centers on zircon sand (ZrSiO?) and caustic soda (NaOH), supplemented by hydrochloric acid (HCl), water, and flocculants. Zircon sand is the sole mineral source of zirconium; global resources are highly concentrated in Australia and South Africa, and China relies heavily on imports, which account for over 90% of its supply. Producing one ton of zirconium oxychloride consumes approximately 0.595?0.605 tons of zircon sand; a production line processing 10,000 tons of zircon sand annually generates about 200 tons of unreacted zircon sand that requires recovery and treatment. Caustic soda is the most critical chemical raw material in the alkali fusion process; it must be heated to 600?800?C in cast-iron pots or rotary kilns to melt and undergo a solid-state reaction with the zircon sand. In recent years, the high price of industrial caustic soda flakes has been a primary factor driving up production costs for the alkali fusion method. In addition, hydrochloric acid is used in significant quantities during the conversion acidolysis and pickling stages; flocculants are used to coagulate and precipitate silicic acid following acidolysis; and water is used for washing to remove silicon and clean the materials. Some enterprises are exploring the use of soda ash (Na?CO?) instead of caustic soda to reduce costs; however, this requires raising the alkali fusion temperature to 1050?1100?C, placing higher demands on equipment, and has not yet been widely adopted.

Regarding the cost structure, raw materials represent the largest expenditure for the alkali fusion process of producing zirconium oxychloride, typically accounting for 50%?60% of total production costs; zircon sand and caustic soda together make up the vast majority of these raw material costs. Energy costs account for approximately 15%?25%; the alkali fusion stage requires high temperatures (600?800?C) and consumes significant steam and electricity, while the concentration and crystallization stages also require substantial thermal energy to evaporate water. Producing one ton of zirconium oxychloride generates 5?6 tons of alkaline wastewater, resulting in high energy consumption for evaporation treatment. Environmental treatment costs account for about 10%?15%; the alkali fusion process generates approximately 0.5?0.7 tons of silicon slag and 5?6 tons of alkaline wastewater per ton of zirconium oxychloride produced. Storing acidic waste silicon slag occupies land and pollutes the environment, and treating waste alkaline liquor is expensive. Although process improvements can convert waste silicon slag into silicon dioxide by-products for resource utilization, the initial investment is substantial. Equipment depreciation and maintenance costs account for roughly 5%?10%; the equipment for the alkali fusion process is relatively simple (cast-iron pots, rotary kilns, reactors, filter presses, etc.), requiring less investment than the fluidized-bed chlorination process. Labor and management costs account for approximately 5%?10%.
